Check exploded/exported directory isn't full of PDFs
SedonaEmail is the direct replacement for PDFexplode if there is an issue we cannot resolve. It does not create PDF attachments, but is a free feature included with SedonaOffice 5.7.60 and up. You're free to try contacting PDFexplode's support to look into this further, but many customers have a hard time contacting them as they operate out of Australia.
